I never got this message before and my mail always gets delivered in
** /var/mail/charlesg ** cause it's a SunOS 5.5.1 box... I totally don't
understand why it's trying to deliver in /usr/spool/mail.

It sounds like there's another machine delivering mail that shouldn't.
I would suggest that you check the Received: headers from the bounce
message to see what machine generated the bounce message.  I would
guess that it's not the correct/normal mailserver for your domain.
